Step-by-Step Pultrusion Mold Manufacturing Process
1. Raw Material Acceptance
High-grade steel blocks are received, inspected, and matched with corresponding mold IDs. Dimensions are checked to ensure the blank material meets tolerance and quality standards before processing begins.
2. Rough Milling
Initial shaping of the steel blank is done through rough milling. Workpiece width, machining allowance, and hardness are measured using calipers and hardness testers. This sets the base for precision machining steps.
3. Surface Grinding
Grinding refines the surface for flatness and alignment. Technicians check for height, width, flatness, and perpendicularity using micrometers and dial indicators to prepare for CNC precision work.
4. CNC Machining (Phase 1)
Key areas such as mold cavities and slot dimensions are milled using advanced CNC machines. Cavity depth and width are measured to ensure they match 3D mold design files, maintaining consistency in final FRP product dimensions.
5. Drilling Operations
Precision holes are drilled for lifting hooks, alignment bolts, and disassembly functions. Each position and hole quantity is verified against design specs for structural integrity and production safety.
6. Laser Heat Treatment
Laser hardening enhances wear resistance of mold surfaces. Post-treatment hardness is measured using Rockwell hardness testers to ensure values around 55 HRC, improving mold life during continuous pultrusion.
7. CNC Machining (Phase 2)
After heat treatment, final dimension tuning is performed. Rechecking of cavity and slot depth ensures thermal distortion hasn’t compromised the machining accuracy.
8. Precision Grinding
Another round of high-accuracy surface grinding ensures flatness and straightness across the mold. Operators perform trial mold closure (dry fit) to confirm the mold halves align perfectly and eliminate potential flash issues in production.
9. Polishing
The mold cavity is hand-polished or machine-polished depending on complexity. A smooth surface improves resin flow and release during pultrusion. Roughness is measured using a profilometer to ensure it falls within the designed micro-tolerance.
10. Hard Chrome Plating
A uniform chrome layer is applied to resist corrosion and extend mold life. Post-plating inspections check coating thickness and for any defects like edge peeling, cracks, or pitting using thickness gauges and visual tools.
11. Mold Assembly & Final Grinding
The mold is reassembled and carefully aligned. Final outer dimensions are trimmed as necessary to fit pultrusion machines. External surface appearance and mold markings are also inspected before approval.
12. Preforming Unit Preparation
The preforming section (used for fiber arrangement before entering the mold) is tested. Inspectors ensure smooth fiber routing, hole quantity and location, and that no burrs or oxide remain that could snag fiber rovings during production.
